Repair or replace: check your windshield damage
The short answer
- Repair is usually possible for chips up to about an inch across, the size of a US quarter, and cracks up to about six inches, if the damage is more than two inches from the edge and has not broken the inner glass ply. From 1 to 1.5 inches is borderline, and over about 1.5 inches is a replacement in practice.
- Edge damage and inner ply damage are the two hard stops. Neither is a judgement call.
- Damage in the driver's line of sight is the grey zone: physically repairable, often better replaced, and the reason two shops can give you opposite answers.
- A repair takes 20 to 40 minutes, costs $60 to $150 cash, and is commonly $0 out of pocket with comprehensive coverage.

The rules the checker applies
Nothing here is proprietary. These are the working limits that repair standards and shop practice have settled on, and they exist because resin injection has physical boundaries: it can fill a break and bond the plies back together, and it cannot rebuild missing glass or restore optical clarity in a zone you stare through all day.

The grey zone, explained
Two shops can look at the same chip and disagree, and both can be right. The disagreement is almost always about the driver's viewing area. Repair standards discourage repairs there because a repaired break leaves a small optical artefact, and an artefact directly in your line of sight is a different thing from one over the passenger seat. A shop that applies that rule strictly quotes you a replacement. A shop that applies it loosely repairs the chip, stops the spread, and leaves you with a faint mark you will notice at night in oncoming headlights.
There is a defensible middle position: repair now to stop the crack running, accept the blemish, and replace on your own schedule if the mark bothers you. That is often the cheapest total path, because a repair costs $60 to $150 and buys you time to shop a replacement properly instead of booking the first shop with an opening. What the answer changes
If the verdict is repair, the decision is basically closed: book it, expect 20 to 40 minutes, and drive away immediately afterwards. If the verdict is replacement, three things follow that a repair never involves. You need to know whether your car has a forward facing camera, because that means recalibration and another $150 to $800. You need to ask about the adhesive and its safe drive away time, because that governs when the car is crash safe again. Either way, run the claim calculator before you call your insurer. For a repair, filing is nearly always right. For a replacement against a $500 or $1,000 deductible, it frequently is not.
