Stress Cracks vs Impact Cracks: How to Tell the Difference

The short answer

  • One test settles it: find the pit. An impact crack has a crater or star you can catch a fingernail on. A stress crack has none anywhere along its length.
  • Stress cracks usually start at the glass edge and run inward, often after a sharp temperature change or on a vehicle that has been twisted by a driveway, curb or load.
  • Stress cracks are almost never repairable, because there is no cavity to inject resin into and the stress that caused the crack is still acting on the glass.

An impact crack starts where something hit the glass, and it leaves proof: a pit, a cone, a star. A stress crack has no impact point at all. It usually begins at the edge of the windshield and runs inward, driven by temperature, body flex, or pressure applied during installation. Telling them apart takes about a minute, and it decides whether you are paying for a replacement or asking someone to honor a warranty.

The fingernail test, done properly

Stand outside the car in good light. Start at one end of the crack and drag a fingernail slowly along the whole line, then across it at several points, then at both tips. You are looking for a catch, which means glass is physically missing.

  • Something catches, and you see a crater or a small ring: impact crack. The fracture ran from that point.
  • Nothing catches anywhere, and the line simply emerges from the edge or from under the moulding: stress crack.
  • Ambiguous: wet the glass and look at it from inside with a dark background behind the car. An impact pit shows as a bright point when light passes through it. Check the inside face too, since an impact from the cabin side is possible.

What actually causes a stress crack

Laminated glass fails in tension. Anything that puts the outer ply into tension at a point where it is already weakened can start a crack with no impact at all. There are four realistic sources.

Thermal differential

Glass expands when heated. If one region heats faster than the region beside it, the two fight, and the resulting tensile stress concentrates at the coolest, most constrained part of the panel: the bonded edge. Hot defroster air on frozen glass is the classic trigger, and air conditioning aimed at a sun-baked windshield does the same in reverse. Body flex

A bonded windshield is a structural member. FMVSS 212 requires it to stay retained in a crash, and as a matter of physics the bonded laminated panel also stiffens the body shell in torsion and gives the passenger airbag something to push against. When the shell twists (a wheel up on a curb, an angled driveway, a loaded roof rack, a pothole at speed), that twist passes into the glass through the urethane. Healthy glass tolerates it. Glass with an edge nick or a pit does not, and that flex is what starts the crack.

Installation stress

This is the one worth investigating, because it is someone else's responsibility. Faults that load the glass include:

  • A pinch weld left with old urethane high spots or corrosion scale, so the glass sits on a point instead of a continuous bead.
  • Setting blocks omitted, misplaced or the wrong height, so the glass bears on the lower flange.
  • Glass pushed too hard into place, or clamped and taped in a way that bends it while the urethane cures.
  • An encapsulated moulding or clip that presses on the glass edge.
  • Trim, cowl or a bracket refitted so it bears on a corner.

Glass defect

Less common, but real. An edge chip or shell from the cutting and seaming process, an inclusion in the glass, or a bad bend from the forming furnace can leave a panel that cracks under normal loads. A defect crack starts at a specific point on the edge and may show a tiny origin flaw when the moulding is lifted.

Why stress cracks are almost never repaired

Chip and crack repair depends on three things a stress crack cannot supply.

  1. An entry point. Resin enters through the pit. Without one, a technician must drill an artificial entry hole into the outer ply. Drilling at a crack tip has a legitimate use, blunting the stress concentration so the crack is less likely to run, but it always leaves a visible mark and a hole placed or cut badly becomes a new stress riser of its own.
  2. A closed cavity. The vacuum and pressure cycle works because the break is a void capped by the PVB interlayer. A tight stress crack has almost no volume, and what volume it has runs to the edge where any vacuum is lost.
  3. A load that has gone away. An impact crack is a leftover from an event that is over. A stress crack is the visible symptom of a load that is still there. Fill it and the same load extends it past the repair.

The distinction matters because most glass warranties explicitly exclude impact damage and explicitly include defects in materials and workmanship. Everything hinges on which category your crack falls into, and that is decided by whether an impact point exists. How to argue a warranty case

Warranty conversations are won with evidence gathered before anyone else touches the car. Do this on the day you find the crack.

  1. Date the discovery. Photograph the crack with the odometer and the dash in the same session so the timeline is anchored.
  2. Shoot the origin close up. Get within a few inches of the point where the crack meets the edge. Frame it so the moulding line is visible. Repeat with the glass wet, which makes the crack read clearly.
  3. Shoot the whole run. One wide photo showing the full crack and enough of the car to prove it is your vehicle.
  4. Prove the absence of a pit. Take a series of overlapping close ups along the entire crack. The claim you are making is negative (there is no impact point anywhere), so cover the whole length rather than one flattering angle.
  5. Document the edge if you safely can. If the moulding lifts by hand, photograph the glass edge at the crack origin. Do not pry or cut anything. If it does not lift easily, leave it and ask the shop to inspect it with you present.
  6. Write the sequence down. Install date, invoice number, glass part number and DOT code from the bottom corner, the date the crack appeared, the weather that day, and any event (car wash, cold snap, driveway) that preceded it.
  7. Make the request in writing. Email beats a phone call. State plainly: no impact point, origin at the glass edge, glass installed on a given date, requesting inspection under the workmanship and materials warranty.

What a fair inspection looks like. A shop acting in good faith will examine the crack origin under light, check the pinch weld and setting block positions, and look for bearing marks. If they decline, ask for the reason in writing and which specific warranty exclusion applies. That single question resolves most disputes, one way or the other.

Do not let anyone clean up the evidence. Avoid having trim removed, urethane trimmed, or the glass replaced before the inspection. Once the panel is out of the car and in a dumpster, the argument is over.

If there is no impact point and the glass is recent, pursue the warranty route first and do not open a claim until you have an answer, since a warranty replacement costs nothing and leaves no claim on your record. If there is an impact point, you are in ordinary damage territory: check size and edge distance, then run the repair or replace tool.
