Viscosity, flow and the working range

Repair resins are chosen by viscosity in centipoise: thin resin for hairline star legs, thicker resin for the open cavity of a bullseye, thick pit resin for the surface crater. Those published viscosity numbers are quoted at room temperature. Warm the resin and it thins; cool it and it thickens, and the change is large enough to move a resin out of the category it was bought for.

The practical result is that temperature does not just make a job slower, it changes which resin you are actually using. A 25 cps resin on cold glass behaves like a medium resin and stops short of the leg tips. A 60 cps resin on hot glass behaves like a thin one and runs out around the injector seal instead of staying under pressure where it is needed.

Why a sun baked windshield is the harder case

Most drivers assume heat helps because heat makes liquids flow. It does, and that is part of the problem. On hot glass the resin thins so much that it escapes past the injector seal rather than being driven into the break, so pressure never builds where it matters.

Three other things happen at once. Sunlight contains the ultraviolet wavelengths that cure the resin, so an exposed break begins to set from the moment the bottle is opened, and partially gelled resin will not travel. The glass itself has expanded, which narrows the tight legs of a star break just when you need them open. And the temperature difference between a sun baked outer ply and a shaded interior surface is already loading the glass, so a break sitting at 130 degrees on the surface is more likely to run when it is probed.

The fix is patience: park in shade or under a canopy, or shield the working area, and let the surface come down before starting. Cooling by pouring water on it is the one thing never to do, because a sudden local temperature drop is exactly the thermal shock that turns a chip into a crack.

Why freezing glass is the other hard case

Cold does the opposite in every respect and adds a second problem. Resin turns sluggish, cycles take longer and the leg tips are the first thing to be left unfilled, which is precisely the part of the break that decides whether it spreads later.

The second problem is water. In cold weather any moisture that got into the break is likely to be frozen or to condense the moment the glass is warmed. Ice does not vacuum out. It has to be melted and evaporated, and that takes gentle heat and time. Skipping it produces the milky white patch that people call a failed repair.

Cold glass is also brittle glass under tension. A windshield on a freezing morning already has stress from the temperature gradient front to back, which is why cold weather and defroster cracks are their own category of damage. Adding fast, local heat to that is how a repairable chip becomes a 14 inch crack in five seconds.

Getting the water out

Water in a break is a genuine spoiler for three reasons. It occupies the space the resin needs. It prevents the resin from wetting and bonding to the fracture surface. And it is nearly the same optical problem as air, so a water filled leg reads as a bright silver line even after the rest of the break is filled.

How a technician drives moisture out:

  • Warm the glass gently and broadly. Warm dry air over a wide area, not a heat gun held on one spot, so the whole panel rises together and the water in the break turns to vapor.
  • Give it time. A visibly wet break is often 10 to 15 minutes of drying, and a break that has been wet for weeks can take longer.
  • Use the vacuum cycle. Pulling vacuum over the sealed pit lowers pressure inside the break, which lowers the boiling point of the trapped water and helps the last of the vapor migrate out. This is one more reason vacuum precedes pressure.
  • Confirm before injecting. A break that has cleared of moisture looks different under an angled light. Injecting into a break that still shows a wet shimmer wastes the repair.

If a technician goes straight from a rain wet windshield to injecting resin with no drying step, that is the strongest single warning sign in the whole job. Ask what the drying procedure is before work starts.

What not to do before a repair

Do not run the defroster on high. Blasting hot air at the inside of a cold windshield heats the inner ply fast while the outer ply stays cold. The two plies try to expand by different amounts and the tension goes straight to the crack tip. This is one of the most common ways a repairable chip becomes a replacement overnight.

Do not pour warm or hot water on the glass. Same physics, faster. It is a leading cause of winter cracks, and it also floods the break.

Do not wash the car or run it through an automatic wash. High pressure water and detergent go straight into the break and take soap film with them, and film in a fracture is worse than plain water because it does not evaporate out.

Do not put duct tape, packing tape or a sticker adhesive over the pit. Adhesive residue contaminates the fracture surface. If you cover it, use a small piece of clear tape placed over the pit and not pressed into it, and only until the appointment.

  1. Park under cover, in a garage or under shade, as soon as you notice the damage.
  2. Cover the pit with a small piece of clear tape, adhesive on the glass around it rather than in it, to keep dirt and water out.
  3. Use the defroster on a low setting and let the cabin warm gradually. Recirculate air rather than firing heat straight at the glass.
  4. Skip the car wash until after the repair, and for a day after it.
  5. Avoid slamming doors with the windows fully up, since the pressure pulse flexes the glass.

  7. Book the appointment for mid morning or late afternoon if the work will be done outdoors.

What a technician does on a cold day

A good cold weather procedure is unhurried and even. The car goes indoors if a bay is available, or the engine runs with the heater on a moderate setting and vents directed at the glass from a distance, warming the whole windshield rather than the chip. Some technicians lay a warming pad or an insulated cover on the glass, and most keep resin bottles in an inside pocket so the resin is not the coldest thing in the process.

The rule they are following is gradual and global: raise the temperature of the whole panel slowly, never spot heat the damage, and let the glass sit at working temperature for a few minutes before probing so the break is at the same temperature as the surface.
